I've got a real problem:Yamaha V-Max 540
I've got some friends coming down for Waconis this year and I was getting some sleds ready for them today. Here's my issue. I was going to tighten up the front end on my V-Max with some tie rod ends and washers for the scissor links. I took the side panel off on the clutch side only to find the primary clutch bolt loose then on further inspection, snapped off completely. There are a few threads left on the bolt. First, how am I going to get the primary off this thing? Second, how am I going to get the snapped bolt out of the crankshaft? There's no way I'm going to drive this thing with no clutch bolt. This is an otherwise nearly immaculate low mileage sled that I don't want to destroy by tossing the clutch. I need to tackle this thing and fast. Advice?

Robb. Is the bolt broke off flush at the end of the crank? Do you own a mig, or ark welder? I have welded a nut on the end of the brocken bolt by plug welding a nut to the bolt, then unwind it with a wrench if you have this access...Rob

Find a bolt that fits the hole in the clutch, should be a big metric thread.. your local deere dealer usually has stuff like that. Then fill the cavity with grease, or thick oil. Thread the bolt in thereby creatinga hydraulic ram, pressing it off. If that don't work, heat the hub of clutch with a torch, while still having pressure on it.
You could also try a long drillbit, sized so that you could press a philips screwdriver end in the hole. Drill it in then pound the screwdriver in so that you can screw it out. I

Just pull the clutch like you normally would do, ( might have to shorten the clutch puller depending on what type you have) the once the clutch is off the broken bolt should screw right out with no problem.. Unless it's rusted in?? Or someone put in too long of bolt & bottomed it out?? This used to happen back in the late 70's a bit I can't answer why, but been there did that..
Look at the old bolt head if it's smooth then it's a grade 3 or less that would be the answer to why it broke..
I doubt if it's as bad as you think??

Well, the clutch is off. This was no easy project. I was at a buddies place all day working on this. We tried every trick that was passed on to us and more. We used the water trick, gear lube, grease, heat, pullers, I ordered the correct bolt 16mm X 1.5 120mm and we used that. Nothing worked. We let it sit with pressure on it, etc, etc.We had IR air tools with a large capacity air compressor. This thing was not budging. After 10 hours of reefing on this thing, I just cut the dam thing off. It is off and I will be bolting a new clutch on. This project was a real pain in the a$$ and not very satisfying.

No clue. I've only had two clutches in my life stick this bad. The other happened to be an '80 Liquifire back in about 1984 or1985. That one had to be cut off as well. It feels ridiculous to work for 10 hours and basically get nothing done.

Got the bolt out no problem. Drilled a hole and used an easy-out popped out no problem. Found a decent used clutch so I should be back in action shortly.
