When you try to start it, does it engage the bendix? A starter can turn easily on a bench when there is no resistance, but not have enough torque to turn the engine over in the sled. I’m guessing you have a failed winding in the armature.

Steve, the wiring for your 800 should be set up like the 76 Cyclone as far as the engine to chassis connection is concerned. Here is a link to that wiring harness.

Good morning. The starters for the Kawasaki powered sleds interchange. I’m not sure about the jet ski, though. I’ve never looked at on up close.

Looks like yours had the added support plate on the rear tensioner bracket that was called out in the racing tech tips.

This weekend I was able to finish up the sled and fire her up. I wrapped the coolant lines to the bulkhead heat exchanger in aluminized fiberglass to prevent them from getting too hot from the pipes. Next step was the secondary. This was disassembled, solvent cleaned, and walnut blasted as well. I replaced the moveable bushing, sourced an NOS 38 degree helix, and installed a new plastic bushing.
